Recycled Aluminium: How Emeco Builds Chairs From What Others Throw Away

Emeco builds its chairs from about 80% recycled aluminium through a 77-step process that uses roughly 95% less energy than new aluminium.

Recycled aluminium furniture usually means a small percentage of reclaimed metal blended in for a sustainability line item. Emeco runs the ratio the other way: its chairs, including the 1006 Navy Chair, are built from roughly 80% recycled aluminium, hand-formed in the same Hanover, Pennsylvania factory the house has used since 1944. The material choice was never a green initiative bolted on later — it is the reason the chair exists at all.

A wartime shortage that became a permanent choice

Emeco's founder, Wilton C. Dinges, was asked by the US Navy in the 1940s for a chair light enough to carry around a ship, resistant to salt air, fireproof, and strong enough to survive close to a blast. Working with Alcoa on a hardening process for aluminium, he built the answer from scrap rather than fresh-smelted metal — an availability decision during wartime shortages as much as an environmental one. The chair, later known as the 1006, shipped to Navy vessels by the hundreds of thousands. Eighty years on, Emeco still starts from the same material: soft, recycled aluminium sheet, not virgin stock.

What 80% recycled means on the factory floor

The number is not a marketing rounding — it describes the actual input to the process. Sheets of recycled aluminium are precision-cut, extruded sections are bent for the frame, and every joint is welded by hand rather than cast, then ground back until the seams read as one continuous form. The frame then goes through a roughly ten-minute salt bath run near 1,000°F, followed by an overnight age-hardening cycle that resets how the aluminium's atoms are arranged — a treatment closer to aerospace metallurgy than furniture-making. Only after that does the anodising happen: an electrolytic process that thickens the aluminium's own natural oxide layer into a hard, scratch-resistant surface, rather than adding paint or powder coat on top of it. Emeco counts 77 distinct steps from sheet to finished chair, done in one factory, largely by hand.

The number that matters more than the finish

The environmental case for recycled aluminium sits mostly in the energy bill, not the marketing copy. The International Aluminium Institute puts primary aluminium production at around 186 gigajoules of energy per tonne; recycled aluminium needs about 8.3 gigajoules for the same tonne — a saving of roughly 95%, because the metal has already been through the energy-intensive reduction step once and only needs re-melting, not re-refining. Aluminium is also one of the few materials that can be melted down and reused indefinitely without any loss in quality, which is why a scrapped Emeco frame does not represent wasted material so much as a metal on its way to becoming something else. Gregg Buchbinder, who has run Emeco since the early 1990s, has put the house's version of the sustainability argument plainly: the most sustainable products are the ones that do not break, go out of style, or ever need to be recycled in the first place.

Why the warranty and the material are the same argument

That is also why Emeco's lifetime guarantee and its recycled-material claim are not two separate selling points but one. A chair built to last decades defers the point at which its aluminium needs melting down at all — Design Within Reach lists the 1006's construction as yielding aluminium roughly three times stronger than steel, rated to hold around 1,700 lbs and estimated at a 150-year working life. Whether or not a given chair reaches that figure, the design logic is consistent: heavier upfront investment in the metal's treatment, in exchange for a much longer interval before it needs recycling — or replacing — at all.
